How correlating Failure Analysis and Manufacturing results can help prevent future failures

Most companies perform Failure Analysis/Failure Investigation (FA) during production and Returned Materials Authorization (RMA) analysis for products that are returned from the field. What can be difficult is linking the test results from the FA and RMA analyses to what happened during normal testing.

One of our customers uses the IntraStage Failure Analysis software and has the exact same testing equipment in their FA lab as they have in their manufacturing facility, and replicate the same testing procedure that was performed during manufacturing for anything that is returned from the field. By bringing in BOTH results to IntraStage, they can correlate the data and get a better idea of what test results from Manufacturing factor into failure in the field.  Identifying the most common attributes of failure (even if the measurements of the failed component in question passed their specified limits) provides actionable intelligence on improving design and process.

Perhaps more importantly, by identifying those attributes of failure, we can build a predictive analytics engine which can tell key personnel which serial numbers share those same attributes-whether they’re in the field, in a warehouse, or still on the production line- and give them the key information they need to proactively prevent further field failures.  And when you’re manufacturing medical devices or aerospace products, preventing product recalls and field failures from ever happening saves engineers far more than just headaches and time. Providing Customer Reports for Aerospace Electronics

Many of our customers, as manufacturers of complex aerospace components, have to provide test data to their customers (like the subcontractors or the manufacturer of the actual aircraft).  In addition to regular reports that go out on a weekly basis for each of the customers, the IntraStage client had to create ad-hoc reports whenever one of their customers request specific, historical test data on a product.

Putting these reports together required several hours per customer. Rather than continue to manually find, extract and compile report data, the IntraStage customer chose to create external-accessible sites. These secure project sites include test data for only one customer and specific product lines/processes; by giving that customer access to the site, they can query the database, create custom reports and subscriptions, etc. All of this saves our Customer several hours per week-for each of their customers. And by setting the project up so only specific Events are loaded into the database, our customer doesn’t have to worry about their customer seeing such extraneous Events such as tester calibration, etc.

Automating and speeding design verification testing

One of IntraStage’s longtime customers uses our software to perform sophisticated Design Verification Testing (DVT) analysis in order to verify that their products meet all their design specs. This customer’s R&D engineers use IntraStage web reports to select serial numbers of devices that have undergone the same specific Event. In this case, the Event is defined as a test and measurement that has undergone certain specific test conditions (like temperature or frequency or voltage.  All these are integrated into IntraStage as meta, and can be completely customized in the source data).  By selecting certain serial numbers that share those same conditions, the engineers can pull a comparison report showing the standard deviation and distribution of performance on each of the serial numbers.

Previously, the engineers did this via Excel pivot tables, which means that each of the 90+ engineers spent significant time finding, downloading, and pivoting the data prior to performing any actual analysis. By having a tool that allows them all to select the data they need with a few clicks, they can come to conclusions faster- and they can be sure that everyone is operating off the same consistent source data.  And when fewer engineers are expected to perform more efficiently every day, a few hours saved for each engineer each week adds up fast.
